If you’ve ever powder coated aluminum wheels, you know the frustration of “pinholing.” You pull a wheel out of the oven, and instead of a mirror-smooth finish, you see these tiny, annoying bubbles. It happens because aluminum castings are like sponges—they have these microscopic pores filled with air and moisture. When they hit the heat, those gases expand and try to fight their way out. If they get trapped, you get a ruined finish. We deal with this using high-density infrared (IR) curing. It’s all about how you handle the heat. The trick to a smooth finish Here is the thing: bubbles happen when the “skin” of the powder cures too quickly. It seals the surface shut, trapping the gas underneath. It’s like putting a lid on a boiling pot. To fix this, you need the powder to flow and level out before it sets. Our IR lamps hit the wheel with a concentrated burst of short-wave energy. Instead of just heating the surface, it penetrates deep, warming the aluminum and the powder at the same time. This gives the gases a clear path to escape while the powder is still fluid. The result? A smooth, glass-like surface. Don’t skimp on the power You can’t just use any old heater here. Aluminum is a heat sink—it sucks up energy fast. If your heaters are too weak, the metal will steal all the heat, and your coating will end up under-cured and tacky. That’s why we use quartz-halogen elements. They are incredibly fast. We’re talking about hitting curing temperatures in seconds, not minutes. It keeps the line moving and the quality consistent. The balancing act Now, there is a catch. Too much power—or putting the lamps too close—will scorch the powder. You’ll end up with ugly discoloration, which is just as bad as the bubbles. It’s a bit of a dance. You have to tweak the lamp distance and the conveyor speed until you hit that “sweet spot” where the powder levels perfectly but doesn’t burn. You’ll also want your PID tuning dialed in tight so the temperature doesn’t overshoot. The best way to set this up is with a zoned heating array. By splitting the pre-heat and the final cure into different stages, you let the gas breathe out early on. By the time the wheel hits the final stage, the hard part is over, and you’re left with a flawless finish.
